Supply Chain Bottlenecks Drive Factory Decisions at This Maker of Boats, Motorcycles, ATVs.

Polaris is changing manufacturing processes on the fly to adapt to parts shortages; ATVs missing seats, snowmobiles without shocks.

Polaris is juggling 30 or so supply-chain constraints for its ATVs, motorcycles, snowmobiles, boats and utility terrain vehicles.

Like other manufacturers struggling with wobbly supply chains, sports-vehicle maker Polaris Inc. is deciding what to produce based on what parts it has on hand.

Polaris is changing its manufacturing and sales strategies on the fly to cope with shortages of materials and parts and an unreliable global transportation system that has disrupted precise production planning.

The company said it is juggling 30 or so supply-chain constraints for its all-terrain vehicles, motorcycles, snowmobiles, boats and off-road utility vehicles. Polaris changes its plans sometimes daily for what it produces. The company switches models for a while as supply-and-logistics managers scrounge for parts and materials for other models it is unable to build.

When there aren’t enough seats in the supply pipeline to produce four-seat versions of utility terrain vehicles because of a shortage of foam padding, for example, Polaris shifts production to two-seat or three-seat models. When more seats become available, factories circle back to four-seat models or add the missing seats to vehicles that have already been assembled.

“If you’re mixing and matching, eventually you’ll attain a good product mix,” said Kenneth Pucel, operations chief for the Medina, Minn.-based company.

Companies spent decades conditioning their supply chains to deliver just enough components and materials to match production schedules to hold down costs for storing parts. The absence of backup stocks of parts left manufacturers more exposed if a few large suppliers couldn’t deliver on time.

Tight markets typically provide opportunities for some companies to siphon customers away from competitors. But retail dealers say the supply-chain disruptions, transportation bottlenecks and labor shortages for manufacturers are now so pervasive that it is hard for anyone to capitalize. Polaris dealers sold out and the company couldn’t resupply them at their normal levels; instead, customers are now placing deposits on orders sent to factories.

Polaris shipped out some snowmobiles to dealers without shock absorbers and had dealers install them later when supplies recovered.

Chris Watts, owner of America’s Motor Sports dealership in Nashville, Tenn., said he carries Polaris and other brands. But his stocks of those brands are mostly depleted as well. “Customers are buying whatever they can get their hands on,” Mr. Watts said.

Like many manufacturers, Polaris had an unexpected surge in sales during the Covid-19 pandemic. When restaurants, movie theaters and fitness centers closed, consumers shifted their spending to boats, motorcycles, all-terrain vehicles and other outdoor vehicles. Polaris’s retail sales in North America last year grew by 25% from 2019 and increased by 70% in the first quarter from last year.

Polaris, which last year had sales of $7 billion, has a leading share in off-road vehicles with about 40% of the North American market, according to industry analysts.

Before the pandemic, Polaris could increase orders to its parts suppliers when needed. But this time, suppliers were less responsive. After a weekslong shutdown of factories last spring to slow the spread of the Covid-19 virus, stocks on hand were depleted. Making matters worse were clogged ocean ports, the freak winter storm that struck Texas in February and a ship blocking the Suez Canal that delayed vessels hauling shipping containers with Polaris’s parts and products from Asia.

Polaris said it devised workarounds to ease the company’s reliance on the hardest-to-get components, including semiconductor chips used in vehicle gauges. The company said its engineers redesigned the gauges on the fly to operate with different chip sets that are more readily available than the chips the company had been using.

When the supply of foam for seats tightened following the storm in Texas in February, Polaris built vehicles without seats for weeks and installed them later when resin for making plastic foam became available again.

About one-third of the vehicles coming off the company’s assembly lines are being held back until missing parts arrive, the company said. That is about twice the volume of new vehicles that typically need to be reworked.

The availability of shock absorbers has been particularly erratic. When shocks for snowmobiles ran out during the fall production season, Polaris shipped some snowmobiles to dealers without them and sent the shocks later for the dealers to install.

“It wasn’t efficient from a cost standpoint, but it bought us time,” Chief Executive Michael Speetzen said.

Shock absorbers for single-seat all-terrain vehicles became so scarce late last year that production managers at the Roseau, Minn., plant switched to a two-seat variant of the four-wheel motorcycles instead that used different but available suspension components. The production lines at the factory that welded metal frames and produced plastic moldings for ATVs were reset overnight to allow production of the two-seat models to begin the following morning.

“You pivot away from parts shortages. Our team is good at building what we can,” said Mr. Pucel.

Mr. Pucel said at least 10% of the company’s suppliers have been under stress since the pandemic, often struggling to obtain enough materials from their own suppliers or to come up with the money needed to purchase additional equipment to increase production. He said the number of suppliers struggling would be greater if Polaris hadn’t culled underperforming companies from its supplier base a couple of years before the pandemic.

Polaris has intervened to purchase equipment and materials for some suppliers in exchange for reduced prices. When production of plastic resin in Texas stopped because of the February storm, Polaris allocated some of its own resin to its suppliers.

In anticipation of extended higher demand, Polaris is expanding its Monterrey, Mexico, plant where some of its most popular utility terrain vehicle are assembled. The company is increasing boat production at its Elkhart, Ind., plant and reopening another in Syracuse, Ind. It has hired about 1,000 more employees in the past year, a 7% increase in the workforce.

Maintenance on equipment and rush jobs to realign assembly lines to produce different models often happen overnight or on weekends. Disruptions in production and the social-distancing procedures in plants because of Covid-19 have been rough on employees.

“The whole organization has been on high alert,” CEO Speetzen said. “It’s one of the things I worry about.”

Both designed for off-road powersports, but each with its specific purpose, the new Montesa Cota 301RR, and FourTrax Rincon are designed to please all kinds of off-road enthusiasts. Honda is all about diversity, as confirmed by Brandon Wilson, Advertising & Motorcycle Sports Manager at American Honda, who claims no other manufacturer produces such a varied family of powersports vehicles.

The 2021 Montesa Cota 301RR is a tribute to the early Montesa models, and it’s a special edition meant to celebrate its 75th anniversary, with an included emblem to state it out loud. It comes with a new look, a red fuel tank, and most of the components found in Toni Bou’s Montesa, because why not get inspired by the bike of the 28-time FIM World Champion?

The 299cc four-stroke engine bike with Tech forks will be available starting this July, with a suggested retail price of approximately $11,700.

Moving on to the 2022 FourTrax Rincon ATV, the vehicle spells strength, with its rugged bodywork and steel racks. The ATV is comfortable and maintains Honda’s specific luxury look. Just like the Montesa Cota 301RR, the new Rincon also comes in red, and its three-speed automatic transmission can be shifted using the push buttons on the handlebar. According to Honda, the ATV features a liquid-cooled 675cc single-cylinder with the crankshaft aligned with the vehicle’s direction of travel, for a direct link to the rear axle.

The 2022 FourTrax Rincon will also be available starting July 2021 and has a suggested retail price of approximately $9,500.

NYPD offering cash rewards during crackdown on illegal motorcycles and ATVs

The NYPD is taking a new approach to fighting an old quality of life problem, offering cash rewards for the public’s help during a crackdown on illegal motorcycles and ATVs on city streets.

Residents who report where illegal vehicles are being stored could collect $100 per motorbike seized.

Dirt bikes and ATVs cannot be registered as street-legal motor vehicles because they lack safety equipment like brake lights, turn signals and mirrors.

But that hasn’t stopped roving gangs of riders from creating public disturbances across the five boroughs.

Chief of Department Rodney Harrison issued a warning to those who operate them.

“They are illegal and dangerous,” he said. “Don’t ride them. If you do, you are endangering yourself and others.”

Complaints of illegal motorcycles on streets and sidewalks are up 15% this year. Last week, the NYPD responded to 144 911 calls, most of them in Upper Manhattan.

A 76-year old man was attacked in Inwood Hill Park by two motorcyclists after he complained that they rode too close to him.

Police say they rarely initiate pursuits because of the potential danger to officers and the public, but they will confiscate motorbikes when they are parked in public.

An average of 1,000 seized vehicles are crushed and their metal recycled each year.

Yamaha Motor Corp., USA, today announces the completion of the 2020 Yamaha Outdoor Access Initiative (OAI) grant cycle with funding decisions for the fourth quarter. In total, Yamaha granted more than $350,000 in 2020 while supplying essential support to public lands providing vital access to outdoor recreation across the country. The Yamaha OAI program continues to lead the powersports industry in providing direct monetary support to grassroots efforts helping to protect, expand, and improve entry to public spaces off-road for motorized recreation.

“The pressure on public lands during the pandemic has been enormous due to people finding solace outdoors. Their adventures gave off-road enthusiasts a much-needed breather from the stress we’ve all experienced over the past year,” said Steve Nessl, Yamaha’s Motorsports marketing manager. “Public land belongs to everyone and we all have a responsibility to take care of it. Yamaha is proud to continue supporting our riders’ favorite outdoor activities, including OHV riding, hunting, camping and fishing, through the Outdoor Access Initiative.”

The fourth quarter 2020 Yamaha OAI grants totaling more than $90,000 were awarded to the following organizations:

East Branch Sno-Rovers & ATV Club – Medway, Maine
Idaho Single Track Alliance – Idaho Falls, ID
Reno Area Dirtriders – Reno, NV

“The need for funding and leadership for public lands increased exponentially in 2020 with more people engaging in outdoor recreation at the same time resources were being restricted. It was a relief to know we could reach out to Yamaha to help,” said Ben Burr from the Blue Ribbon Coalition, which received $11,740 to develop a trail guide for Utah’s San Rafael Desert area to help visitors explore safely and responsibly. “The Yamaha Outdoor Access Initiative is a trusted resource for the outdoor recreation community with a history of putting the funds where they are needed to make big improvements on the ground.”

“The 2020 fourth quarter grant projects spanned the spectrum of powersports, with funds going to groups from all categories of Yamaha’s off-highway vehicles: Motorcycles, ATVs, Side-by-Sides, and snowmobiles,” continued Nessl. “We prioritize those projects meeting the needs of diverse OHV riders to support their local riding communities.”

For more than 12 years, Yamaha has issued quarterly grants to non-profit organizations supporting the needs of riding groups, outdoor enthusiasts, land stewardship organizations, and public land managers to improve access to public land for outdoor recreation. Since inception, Yamaha contributed over $4.5 million in aid to more than 380 projects across the nation.

The deadline for submission to the second quarter 2021 funding cycle for the Yamaha Outdoor Access Initiative is June 30, 2021, and applications must be postmarked by then. It all started in the 1930s when Paul Leeson started a motorcycle shop out of his house on James Street, selling Harley Davidson and Triumph bikes. During the ‘40s, the shop was relocated to Route 50 in Adamston, operating into the ‘50s when Leeson retired.

“Our grandfather loved motorcycles and it is just in our blood,” said Shawna Merrill, current sales manager. “Once you have ridden a motorcycle, it gives you such a sense of freedom. There is nothing else that makes you feel the way you do when you are riding.”

In 1968, Leeson’s daughter Janice and her husband Sam reopened the shop, then called Clarksburg Suzuki Sales. Just two years later, Leeson Import Motors came full circle when it returned to Bridgeport. Four generations and many members of the Leeson family have been part of the operation which today carries a variety of power sports vehicles and accessories.

“We sell Suzuki motorcycles and ATVs, Kawasaki Motorcycles, ATVs and side-by-sides, Kymco scooters, ATVs and side-by-sides, Arctic Cat ATVs and side-by-sides and SSR Pit bikes, off-road motorcycles, youth electric ATVs and side-by-sides,” Merrill said. “We are a full-service dealership, offering sales, parts and service.”

Through the years, there have been definite trends and sought-after vehicles. The Suzuki T20 and RM370 of the late-1960s and ‘70s gave way to the Kawasaki 900 Eliminator of the ‘80s. That decade also featured Suzuki’s buy-out of the GSXRs and, of course, the ATV era as Suzuki introduced the Quad Runner 125 and 185.

“In the 1990s, ATVs and motorcycles got bigger and faster,” Merrill said. “Kawasaki built one of the largest cruisers – the Vulcan 1500 and the Bayou 400 4×4. In the late 1990s, Suzuki built the fastest stock street bike, the HAYABUSA.”

As the new millennium rolled in, side-by-sides gained popularity.

“Kawasaki actually brought out the first side-by-side back in 1988 – the Kawasaki Mule – but it wasn’t until the side-by-sides got a little faster that they became more popular,” Merrill said. “Arctic Cat had the Prowler 650, Kymco had the UXV500 and Kawasaki had the Teryx.”

Since 2010, the focus has been on off-road vehicles. “The sport model side-by-sides are the popular vehicles right now. The Arctic Cat Wildcat XX or the Kawasaki Teryx KRX1000 are the hot models these days,” Merrill said.

With 2021 featuring the selection of ATVs, side-by-sides, dirt bikes and street motorcycles – as well as helmets, jerseys, tire and roll kits and many other extras – there is something for just about everyone.

“We currently have a team of 16 associates that work hard so you can play hard,” Merrill said. “We have had Suzuki since 1968, Kawasaki since 1984, Artic Cat since 1996, Kymco since 2008 and SSR since 2016.”
